Conveyor belts are bad at surprises. They telegraph almost everything. The failures that feel sudden usually spent weeks announcing themselves to a plant that wasn't set up to listen.
Here are seven signals worth training your crew to catch, and what each one actually means.
1. Spillage in a place that's new
Material on the floor is treated as a housekeeping issue in most plants. It isn't. It's a diagnostic.
If you're sweeping somewhere you didn't used to sweep, something upstream changed — belt tracking, load distribution, skirt seal wear, or a chute that's starting to plug and redirect flow. The location of the spillage tells you where to look. Fresh spillage at the load zone points to skirting or seal gap. Spillage along the carry run points to tracking or overload.
2. Carryback where there wasn't carryback
Buildup under the return run means material is riding past the cleaner. That's one of three things: the blade is worn past effective contact, the tensioner has failed or drifted, or the cleaner was never matched to this material in the first place.
That third one catches operations off guard more than it should. Material characteristics change — a new supplier, a wetter season, a different blend — and a cleaner that worked fine for two years stops working. The cleaner didn't fail. The application changed.
3. A sound that changed
Experienced crews know their systems by ear far better than they give themselves credit for. A new squeal, a new knock, a new rhythm in the drive — that's information.
Bearings announce themselves acoustically well before they seize. So do rolls with flat spots and splices that have started to work loose. If somebody on your crew says "that doesn't sound right," that's a data point, not a feeling.
4. Heat on an idler
A warm idler is a failing idler. Bearing friction generates heat, and heat means the bearing is no longer doing its job cleanly.
In dusty environments, and especially in operations handling organic material like wood, grain, or biomass, a hot roll is also a fire consideration. This is one of the few items on this list where the recommendation is to act now rather than schedule it.
An infrared thermometer costs almost nothing and turns this into a two-minute check on a walkthrough.
5. Belt edge damage
Frayed, curled, or cracked belt edge means the belt is contacting something it shouldn't — structure, a chute wall, a frame member. It will not resolve on its own, and edge damage propagates inward.
Belt edge damage is a symptom, not a root cause. Fixing the edge without correcting the tracking or alignment problem that caused it just resets the clock.
6. Take-up at the end of its travel
If your gravity take-up is bottomed out, or your screw take-up is cranked to the end of the threads, the system is telling you the belt has stretched past what the design accounted for — or that something else is absorbing tension that shouldn't be.
Common culprits: a splice that's elongating, worn pulley lagging causing drive slip, or accumulated buildup adding drag. Adding tension to compensate treats the symptom and accelerates wear on everything else.
7. Splice condition
Mechanical splices loosen — fasteners back out, and the belt around them elongates. Vulcanized splices typically show their age at the edges first, with visible delamination or lifting before anything happens in the center.
Both are visible weeks before they become urgent. A splice inspection takes minutes and is one of the highest-value items on any walkthrough, because a splice failure at speed is one of the more dramatic things a conveyor can do.
The pattern behind all seven
Notice what these have in common: none of them require specialized diagnostics. They require somebody with the right training walking the line and knowing what they're looking at.
That's the entire premise of scheduled maintenance. Not sophisticated technology — consistent attention. Every item on this list, caught early, is a planned repair during scheduled downtime. Caught late, it's the same repair during production, plus whatever it damaged in the meantime.
